As per my post of May 26, we currently have dozens of bulky nail boards for cable form assembly on the shop floor. They are not easy to stack and are heavy to move around. I haven’t been able to come up with a method that would effectively replace the current CAD drawing, nail board one. What I do now need to find is a rigid, lightweight and relatively cheap alternative to the wood currently being used.
Any ideas?

I'm coming at this from a very naive standpoint, having never used a nail board myself, so take it with a grain of salt.

Would it be possible to print the form onto tough plastic sheets, like plastic posterboard stuff (about 50 mils thick?)? Use a pegboard backing at each station, which doesn't have to be moved. As a project changes, replace the current plastic sheet with the new one, lay down pegs according to the plastic sheet, and start wiring.

The plastic shoudl be fairly durable, but lightweight, and you only need one pegboard per station that never has to be moved. A possible downside would be the requirement that all assemblies are set to the minimum spacing of the pegboard used, although I'm not sure if this would be an issue since most pegboard can be had on a 1" grid or smaller.
