Saving a deformed Body - unreliable - error message

Whenever I try to save a deformed body, I (95% of the time) get a message that says "Unable to sew faces together. Creation of deformed body failed." after what seems like an eternity to produce.

I need to save the deformed body because the customer requires some surface modeling to the deformed shape (flattening an expanded cylinder).

I have searched high and low for a solution to this problem, but whenever it is posted there seems to be a limited response. Please reply if you have any helpful tips. Thanks.

Is there any insight to this? It is still a constant issue for me...

You haven't said what software you are using, what type of analysis you have performed and what version of SolidWorks you are using. We can start there.
