    I am not familiar with API, so I have to ask why would hardness testing be required for I625 cladding? In my experience 625 is deposited for corrosion resistance not for wear resistance.

    In my opionion, altering filler metal types with in the same F-number grouping is the same as altering base metals of the same P number and expecting the the final product to meet all design requirements. As others have stated, the WPS is not the only document that needs to be complied with.

    dirty aluminum

    I have used a very small tapered carbide burr with a pneumatic pencil grinder for removing material/ slag in hard to reach areas. Pick up a Dremel at the local hardware store.

    Ron reccomended GMAW process but listed SMAW electrodes. For GMAW use solid wire, no larger than .035" diameter, preferably .023". 100% agron shielding gas or 75/25 mix with CO2.

    How long/ diameter are the welds? GTAW process is widely known to cause distortion. If you are set on using GTAW start trying pulse. Based on the info above, I do not see any reason GMAW or SMAW would not work here. Either process should produce less distortion.

    Pipe Welding with Lincoln STT

    I have witnessed 100% penetraion of a root pass with 1/8" land, no gap on 304 in 2G position using STT. It appeared thicker than 1/8" would have been possible. Wall thickness was over 1". Most of the STT parameters I have seen were in synergic mode using a tri mix shielding gas.
